Ok so How can I fix this Device I/O Error?

Well this has been a fun journey , all this formatting and hopping around customer service and they said that device i/o error has nothing to do with the memory but yet something to do with the chip on the device? All versions of windows see the device as Tom Tom One XL and can write certain files to the device, but not any cab files or what not, pictures can be written. Occasionaly the windows will report the drive as have 0 bytes and thats when the error starts, but this does this on both the new SD PNY disk and the internal flash.

Home can see the unit and try to update but gives a ttsystem error so it wont do an update

How can I get this to work again?
